Step 1

Remove the rebound knob cover. Use a 2mm hex wrench to unthread the set screw in the red rebound knob, remove the knobs and set them aside.

Step 2

Use a 15mm socket to remove the damper side bottom nut by unthreading counter-clockwise. Make sure to remove and discard the orginal crushwasher, which may be stuck to the bottom nut.

Step 3

Use Damper Removal Tool 398-00-682 to dislodge the shaft from the lower tube. Make sure that you have approximately half of the available threads engaged with your tool before striking with your mallet. Remove the damper removal tool, then bring the fork upright over an oil basin to drain.

Step 4

Hold the black Low-Speed Compression (LSC) knob from turning while you unthread the screw counter-clockwise with a 2mm hex wrench. Carefully lift off the knobs together, keeping track of the detent ball and spring for the High-Speed Compression (HSC) knob.

Step 5

Unthread the damper topcap counter-clockwise with a 6-point chamfer-less 35mm socket (PN: 398-00-708). Lift up to remove the damper from the upper tube.

Step 6

Carefully clamp the wrench flats of the damper in your soft-jawed vise. Over-tightening the vise may cause damage to the damper cartridge. Unthread the topcap from the pressure tube counter-clockwise with your 6-point chamfer-less 35mm socket. Lift the topcap assembly up and out of the pressure tube.

Step 7

Remove the cartridge from the vice and invert over your waste oil basin. Drain all oil from the cartridge, then clamp it in your shaft clamps with the base stud facing up. Unthread the sealhead counter-clockwise from the cartridge body with a 20mm wrench. Lift the damper shaft assembly up to remove it from the cartridge body.

Step 8

Clean the Damper Shaft Assembly with isopropyl alcohol and a lint-free paper towel, then clamp it in your shaft clamps with the Rebound Piston Assembly at the top. Unthread the Rebound Piston Assembly by turning it counter-clockwise with a 15mm wrench and set it aside. Unthread the screw in the HSR nut counter-clockwise with a 2mm hex wrench, and using your HSR knob, unthread the VVC nut. Remove the leaf spring and VVC plate.

Step 9

Unthread your Rebound Piston counter-clockwise using your Piston Stud Socket (398-01-168). Remove the piston, midvalve, and rebound check spring.

Step 10

Heat the Piston Stud with a propane torch for 3-5 seconds to break down the red Loctite. Unthread the Piston Stud counter-clockwise with a 12mm wrench. Be careful, as the Piston Stud may be hot.

Step 11

Lift out the HSR Adjuster with LSC Needle.

Remove the Sealhead assembly from the shaft.

Step 13

Clean the shaft with isopropyl alcohol and a lint-free paper towel, then clamp it in your shaft clamps with the base stud at the top. Unthread the set screw in the base stud counter-clockwise, then remove the detent ball and spring with a magnet. Remove the HSR shaft.

Step 14

Remove the base stud O-ring, then briefly heat the shaft to break down the red Loctite.

Unthread the Base Stud with a 1/2" wrench. Be careful as the Base Stud may be hot.

Step 16

Use a long thin tool (1.5mm hex wrench shown) to push the LSR Coupler out of the HSR Shaft. Take care not to lose the detent ball and spring.

Step 18

Replace all o-rings and seals on all Damper Shaft components with new greased ones from the kit as shown.

Step 19

Reinstall the detent spring and ball into the hole in the LSR coupler. Use grease to help retain the parts during installation.

Step 20

Reinstall the LSR coupler with detent parts into the open end of the HSR shaft, taking care to capture the detent parts within the shaft as shown. Use a blunt tool to push the LSR coupler into the shaft until the non-hex end is sticking out of the adjuster end of the HSR shaft.

Step 21

Insert the smaller end of the LSR needle into the HSR adjuster. Insert the end of the LSR needle with female hex feature into the open end of the HSR shaft. Engage the HSR adjuster with the HSR shaf

Step 22

Coat the shaft threads with a thin film of Slick Honey. Install the rebuilt Sealhead assembly onto the shaft as shown. Remove any Slick Honey from the shaft threads with Isopropyl alcohol and a lint-free paper towel.

Step 23

Clean any Loctite residue out of the internal threads of the Base Stud. Clamp the shaft in your shaft clamps, then apply 1-2 drops of Red Loctite 263 to the shaft threads. Take care not to get Loctite on the o-ring within the Base Stud.

Reinstall Rebound Check Spring, followed by Midvalve and Rebound Piston.

Step 25

Reinstall the HSR Plate with its ramps and pins facing up. Reinstall the Leaf Spring onto the HSR Nut then reinstall the HSR Nut onto the HSR Adjuster without tightening down the nut fully or tightening the fixing screw.

Step 26

Position the leaf spring in the approximate middle of its adjustment range. Insert a 0.050" (1.27 mm) thick shim into the space between the HSR nut and the leaf spring. Hold the VVC nut to the piston assembly and torque the HSR shaft to 2 in-lb. Tighten the HSR nut screw clockwise to 15 in-lb (1.69 Nm) torque with a 2mm hex wrench.

Step 27

Apply 1-2 drops of Red Loctite 263 to the threads. Reinstall the Base Stud with new greased internal O-ring from the kit and torque to 40 in-lb. Install new greased external O-ring from the kit

Step 28

Reinstall the detent ball and spring into the Base Stud. Tighten the set screw clockwise with a 2mm hex wrench until it is flush with the Base Stud.

Step 29

Clamp the pressure tube in your shaft clamps with the GRIP X2 laser-etched end facing down. Apply 1–2 drops of Blue Loctite 243 to the threads of the pressure tube. Take care not to get Loctite on the O-ring within the sealhead assembly. Reinstall the damper shaft assembly, tightening the sealhead clockwise to 150 in-lb (16.9 Nm) torque with a 20mm crow’s foot.

Step 30

Carefully clamp the wrench flats of the damper in your soft-jawed vise. Over-tightening the vise may cause damage to the damper cartridge. Invert the pressure tube, then reclamp with the open end facing up. Fill the pressure tube approximately halfway with FOX 4wt. infused oil. Stroke the damper shaft ~5 times, then fully extend the damper shaft. Fill the pressure tube with FOX 4wt. oil up to the level of the bleed holes. the level of the bleed holes.

Step 31

Set the HSC and LSC adjusters to full open by turning both compression adjusters fully counter-clockwise. The topcap assembly must be installed directly in line with the pressure tube to ensure the O-ring is not pinched. Slowly push the topcap assembly into the pressure tube. Clean off any oil from the topcap threads. Apply 1–2 drops of Blue Loctite 243 to the topcap threads. Tighten the topcap assembly clockwise to 150 in-lb (16.9 Nm) torque with your 35mm socket.

Remove the blue air cap and cover the air valve with a rag as you release the air pressure.

Step 2

Remove the top cap cover. Using a 5mm hex wrench, loosen the top cap bolt. Ensure that approximately half of the available threads remain engaged before striking the bolt with a mallet.

Step 3

 Bring the fork parallel over an oil basin, pull the lowers off of the upper tubes to drain

Step 4

Carefully clamp Lower Lug onto your bike stand. Use a Park Tool FR-5 or FR-5.2 Cassette tool to unthread the air chamber topcap by turning it counter-clockwise. Pull straight up to remove the entire topcap assembly.

Carefully remove the retaining ring from the bottom of the air side upper tube, taking care not to scratch the lower tube.

Step 6

Pull out the air shaft assembly from the lower tube.

Step 7

Clean the shaft with isopropyl alcohol, then clamp it in your 10mm shaft clamps (PN: 803-01-324). Remove and discard the O-ring from the base stud, then carefully apply heat to the shaft at the base stud with a propane torch for 5–10 seconds to break down the Loctite.

Step 8

Unthread the base stud counter-clockwise with a 12mm wrench, then lift up to remove. Remove the remaining o-ring on the base stud and replace with a new greased one from the kit. Lift up on the neg plate to remove it from the shaft.

Step 9

Remove the top-out bumper and top-out spacer.

Remove the scraper seal, quad ring, and the two seals on the outside of the neg plate.

Step 11

Remove the quad ring from the upper piston. Carefully clamp the wrench flats on the lower piston in a soft-jawed vise and unthread the upper piston counter-clockwise with a 28mm socket from the lower piston.

Step 12

Push the piston bolt out from within the lower piston. Replace the compliance O-rings within both the lower and upper pistons with new ones from the kit.

Step 13

Reinstall the piston bolt and shaft through the lower piston. Install a new glide band from the kit on the upper piston. Apply 1–2 drops of Red Loctite 263 to the threads of the lower piston, then thread the upper piston onto the lower piston. Torque to 80 in-lb with a 28mm socket. Install the new quad ring from the kit.

Reinstall top out spacer and topout bumper.

Insert the bullet tool (PN: 398-00-657) into the shaft, then coat it with a thin film of Slick Honey. Reinstall the neg plate with it's flat side down. Remove the bullet tool.

Apply 1-2 drops of red Loctite 262 to the threads inside the shaft, taking caution not to get Loctite in the area of the shaft where the base stud o-ring will seat. Insert the base stud and thread it in clockwise, tightening to 50 in-lb (5.7 Nm) torque with a 12mm crow's foot.

Step 17

Install a new greased o-ring from the kit onto the base stud.

Step 18

Apply a thin film of Slick Honey to the inside of the upper tube. Apply a thick film of Slick Honey to the air shaft assembly in the areas of the piston, neg plate, and shaft above the neg plate.

Step 19

Insert the air shaft assembly into the end of the lower tube. Push the air shaft assembly into the lower tube far enough to allow you to start the neg plate into the lower tube. Push the shaft into the lower tube to fully seat the neg plate.

Step 20

Replace the retaining ring, making sure it is fully seated in its groove by pulling on the air shaft.

Step 21

Inject 12cc of FOX 20wt. Gold oil into the main air chamber through the top of the lower tube. Reinstall the Bottom Cap Assy into the fork crown and tighten clockwise to 220 in-lb (24.8 Nm) torque with  Park Tool FR-5 or FR-5.2 Cassette tool.

Step 22

Add air pressure to your desired setting using a FOX high pressure pump. See the Setting Fork Air Pressure section for more information. Reinstall the blue air cap.
